Overhead Assist Manipulators: Structure, Operating Principles, and Applications
In a factory, every square meter of floor space is valuable. As equipment, machinery, and transport vehicles are increasingly densely arranged, finding a lifting solution that is both efficient and space-saving becomes a significant challenge.
The overhead assist manipulator combined with a KBK rail system is a compelling option. Instead of fixing the equipment to the floor, the system is mounted overhead, allowing the manipulator to move flexibly and expand the working area. With the HA Series – Overhead on KBK, Vietmani provides a solution to support lifting loads from 50–550 kg, suitable for various handling needs in production lines. So, how does an overhead assist manipulator work, what are its advantages, and when should you choose this system? Let's find out with Vietmani in the article below.
What is an overhead assist manipulator?
An overhead assist manipulator is a lifting solution where the manipulator is mounted overhead and integrated with a KBK rail system, rather than being fixed directly to the floor. This configuration allows the manipulator to move along the rails, expanding the operating range and accommodating production lines that require servicing multiple workstations. Furthermore, the equipment can move in one or two directions.

In principle, the system consists of an assist manipulator, a trolley running on KBK rails, and a fixture/gripper tailored to the load. The operator can move the manipulator to the material pick-up or drop-off location, then lift, move, and position the load according to the process requirements.
Notably, the system not only assists in lifting loads but also utilizes overhead space, reducing reliance on floor area. With the HA Series – Overhead on KBK configuration, Vietmani offers a load capacity range of 50–550 kg, a maximum working radius of 4,000 mm, and a standard lifting stroke of 200–1,800 mm.
Simply put, if you need equipment that supports lifting while offering flexible overhead movement, an assist manipulator combined with a KBK system is a highly viable option for your production line.
Structure of an overhead assist manipulator system
An overhead assist manipulator system consists of more than just the manipulator itself. For the equipment to lift and move flexibly overhead, the system must integrate the manipulator, KBK rail system, travel mechanism, and a load-appropriate fixture.
- Assist manipulator: This component directly executes the lifting, lowering, and positioning of the load. Depending on requirements, the manipulator can be configured with modes such as Manipulator, Balance, Auto Balancer, or Pneumatic Collaborative Manipulator to meet various load-handling demands.
- Aluminum KBK rail system: The KBK rails enable the system's overhead mobility. Vietmani uses Aluminum KBK, made from high-precision extruded aluminum. Rail dimensions can be selected based on the load capacity and actual workspace.
- KBK travel mechanism: Depending on the configuration, the manipulator can move along the KBK rails using two methods, dictated by the production line layout and the manipulator's movement frequency.
- Manual (M): The operator manually moves the manipulator along the rails without a drive unit.
- Pneumatic Drive (D): Uses a pneumatic drive unit to assist movement. According to Vietmani's documentation, the drive has a speed of 15–25 m/min, a working pressure of 0.5–0.7 MPa, and weighs approximately 10 kg.
- Rotary Union and rotation mechanism: The Rotary Union connects the manipulator to the tool/gripper while passing pneumatic lines through the swivel joint. This design prevents air hoses from twisting when the gripper rotates, enhancing operational flexibility.
- Fixture and gripper: The gripper is the component that makes direct contact with the object to be lifted. Depending on the application, the system can be designed with a tool/gripper suited to the specific load characteristics. This must be determined during the design phase, as the total load handled by the manipulator includes both the material and the tool's weight.
- Pneumatic system and balancing options.
Thus, an overhead assist manipulator is a combination of multiple components, each fulfilling a specific role: the manipulator handles operation, the KBK system expands the movement area, the drive mechanism assists travel, and the tool/gripper manages load contact. Properly coordinating these components allows Vietmani to build configurations tailored to real-world lifting applications.

How does an overhead assist manipulator work?
Vietmani's overhead assist manipulator operates by combining the assist manipulator mechanism, the Aluminum KBK rail system, and the pneumatic load-balancing system. Instead of operating solely in a fixed position, the manipulator can travel along the KBK rails in one or two directions, expanding the service area within the production line.
The operating process can be visualized through the following steps:
Step 1: Move the manipulator to the load pick-up position
- The manipulator travels along the KBK system to the operating area. Depending on the configuration, the operator can move it manually (Manual) or use a pneumatic drive (Pneumatic Drive). With a pneumatic drive, the travel speed is designed to be between 15–25 m/min.
Step 2: Approach and secure the load
- Upon reaching the position, the gripper is lowered to contact and secure the object to be lifted. Depending on the application, the tool/gripper is custom-designed for the load's characteristics. At this stage, determining the load requires calculating both the payload and the tool's weight, rather than just the object itself.
Step 3: Load balancing assist system
After securing the load, the pneumatic system generates supporting force to balance the weight. With the Auto Balancer – Zero Gravity configuration, the balancing force adjusts based on the load capacity and working air pressure.
Depending on the control configuration, the HA Series can operate in the following modes:
- Manipulator: lifting and lowering via push buttons.
- Balance: Zero Gravity for the manipulator and tool when unloaded.
- Auto Balancer: Zero Gravity when both unloaded and loaded.
- AC: Pneumatic Collaborative mode, allowing Auto Balancer – Zero Gravity operation without pressing buttons.
Step 4: Lift and move the load
- Once the load is balanced, the operator guides the manipulator to lift, move, and position the object. Simultaneously, the trolley on the KBK system can move the entire manipulator to another area within the rail system's range.
Step 5: Rotate and position the load
- If the application requires changing the object's orientation, the system can utilize a Rotary Union with a rotation angle of 330°, 360°, or 360° with a brake, depending on the configuration. The Rotary Union also routes pneumatic lines through the swivel joint without twisting the hoses as the gripper turns.
Step 6: Place the load and return to the next position
- Once the load reaches the correct location, the operator executes the placement and release actions. The manipulator can then continue moving along the KBK system to perform the next lifting cycle.
In short, the system's operating principle can be simply outlined as:
Move on KBK → Approach load → Grip load → Balance → Lift & move → Rotate/position → Place load
The combination of the KBK system's overhead mobility and the assist manipulator's balancing mechanism allows this solution to expand the working range while supporting operators in repetitive lifting tasks.

Advantages of overhead assist manipulators
Compared to fixing a manipulator in one location, an overhead assist manipulator combined with a KBK system offers distinct advantages in operating range and space utilization. Specifically, the HA Series – Overhead on KBK configuration is designed by Vietmani to expand the manipulator's workspace, making it ideal for production lines requiring high flexibility.
Below are the outstanding advantages of this solution:
- Utilizes overhead space, reducing floor footprint.

- Supports lifting diverse loads from 50–550 kg, meeting various factory handling needs.
- Reduces physical exertion thanks to the Auto Balancer – Zero Gravity load-balancing mechanism.
- Flexible in movement methods and configurations.
- Expandable according to factory space and requirements.
Which applications are overhead manipulators suitable for?
With the ability to travel on the KBK rail system, overhead assist manipulators are suited for tasks that require lifting – moving – positioning loads across multiple locations within the same production area.
- Automotive and Assembly Industries
- Logistics and Warehousing
- Packaging and Printing Industries: Clamping, lifting, and rotating paper and film rolls
- Lifting ingredient bags in food, pharmaceutical, and chemical factories...
Investing in an assist system brings practical benefits in both productivity and human resources. Work processes are optimized as only one operator is needed instead of a team of two or three required by manual methods. More importantly, the equipment completely eliminates the risk of musculoskeletal occupational diseases for workers while minimizing the chance of dropping and damaging high-value goods.

Comparison between overhead manipulators, fixed column manipulators, and KBK systems
When selecting a lifting solution for a factory, overhead manipulators, fixed column manipulators, and KBK systems are not entirely interchangeable. Each option has a distinct layout and scope of use.
With Vietmani, the selection should start with the load capacity, operating range, number of service locations, and movement requirements of the line, rather than just the equipment name.
